Day 57 (8/26/03) 8 Hrs: Well, I'm back at it.  Actually, I have been sporadically sanding down those big, ugly fillets using a dremel and by hand.  It seems like I will never be done with these (time included in 8 Hrs).

The Fillets after some sanding.  They're getting there.

Today, I worked on the spars.  First I sanded them down a bit with a belt sander, then rounded over the edges with my router.  I decided that for a tighter fit, I would not round over the bottom 10" of the mast, that fits in the mast partner and step.  Instead, I sanded this area down a bit more so it would fit.  After rounding over the edges, I sanded all the spars down by hand... one pass with 150, another with 220.  Finally, I drilled the required holes.  Here, the instructions don't say what size hole, so I went with a 1/2" all around.

The bottom 10" of mast is not rounded-over

To rake, or not to rake.....

1/2" holes in the spars... Had to guess on that one.

Day 58 (8/28/03) 3 Hrs:   Glued together the mast step.  Glued the pegs into the Sprit.  Glued the mast partner to the underside of the forward seat.  Started applying epoxy to all of the spars, the step, and the partner.

Spent 30 minutes trying to figure out how the rudder goes together (the instructions were not very clear, here).  But, I did finally figure it out

A side view of the rudder when put together

With the top "cheek" and "doubler" removed (left), you can see the internals ("center pieces") that make a channel for running the deployment line (right).

Day 59 (9/1/03) 2 Hrs:   Lightly sanded the first two coats of epoxy on the spars and mast step.  Apparently, I didn't do a very neat job with the epoxy, since I had a lot of runs and drips that required extra sanding.  I then applied the next coat (trying to be neater about it).

Day 60 (9/11/03) 3.5 Hrs:  Put another hour into sanding the fillets.  Got bored.  Worked on shaping the tiller, which really just consisted of rounding over the corners and smoothing it out with sandpaper.

The tiller with first coat of epoxy on two of the four sides.

Then, I shaped the rudder blade with my ROS.

The leading and following edges of the rudder blade are tapered

I am now ready to begin putting the rudder together.   The first step is to coat the internal sides of the cheeks, that will not have internal pieces glued to them, with epoxy.  To do this, you need to trace the internal pieces onto the cheeks.  I also started coating the tiller.

Compare the area that I've coated in this pic to the rudder assembly pics for the Day 58 entry to make sense of what I just said.  I think I need to spend this weekend cleaning out the garage (it's just tough to do when there's an unfinished boat watching)
